    made it in foam once, didn't like the outcome...that's when I found out the blocks were not going to work right... they were too small, and cutter couldn't handle it...so now I've redesigned it...instead of all the small blocks, I'm suggesting blocks on each piece, here and there...
    ... [ _______l_____ l____ _________l ] etc.

    when I get it all right, I will post gcode and picture for anyone interested in trying it out

    That is COOL!!!
    What about using a 1/16th bit with a centerline cut from the blocks at say 25% into the material?

    Yeah, we used a 1/8th bit first time with 25% centerline cut. A 1/16th bit would definitely do better.
    I used a 25% centerline cut that cut some places good, but didn't hardly cut in other places. Apparently from the wave in the fanfold.
    Will try 1/16th bit with 25% centerline cut as you have suggested and see what happens.

    Hoping to do final project in somekind of 1/4" wood sheet.

    That does sound like the wave. But if you had some foam that was somewhat straight you could make it happen or you could even go a little deeper on your center line cuts.
